Fire Protection for a Solvent Extraction Plant in Africa!

In the heart of Africa, a prominent mining site operates a state-of-the-art solvent extraction (SX) plant, integral to the separation and purification of metals from ores. Despite the critical role of these plants, they face significant fire risks, as SX processes involve highly flammable organic solvents and elevated operating temperatures.
The mines engineers were tasked with designing a fire protection system that would eliminate these risks. The goal was to create a solution that minimized potential failures, reduced water usage, and aligned with environmental priorities.

The Challenge and Solution
One of the main challenges was the inherent fuel load in the solvents used in the SX process, along with the close proximity of settler tanks and shared v***r spaces under a common roof. To address these risks, the FS Group designed and implemented the Cu SX Fire Protection system, a comprehensive solution that delivers over 60,000 litres of patented foam per minute. This foam covers the entire SX train, including settler baths, mixing tanks, organic, electrolyte, and diluent tanks, as well as crud treatment facilities.
The system, developed in partnership with Protect-o-Burn, features a patented Self Expanding Fire Fighting Foam (SEFFF). This ready-to-use foam requires no water after manufacturing and is unaffected by extreme temperatures, making it ideal for the harsh conditions of SX plants.

Comprehensive Life Safety System
The FS Group also designed and installed a comprehensive Life Safety system. This system included a network of Life Safety control panels with associated field devices, foam vessels manufactured from 304 stainless steel, and stainless-steel pipes, fittings, actuators, nozzles, and valves to withstand the high corrosion factor.
Civil works involved casting plinths and slabs to accommodate the vessels, and vessels ranging from 3,000 to 15,000 litres were placed in custom-built containers at each settler on the SX train. These containers housed fire control panels, valves, and equipment, ensuring the entire system was pre-assembled and shipped to the site ready for installation.
The Life Safety System provided an integrated control system for optical flame and linear heat detection systems, foam deluge system monitoring and control, visual and audible alarms, voice evacuation, emergency communication, and graphical alarm monitoring. A BMS Communications Bridge to third-party systems and PLC Systems ensured comprehensive protection.

Project Scope and Impact
The project involved 19 suppliers and included the installation of 9 containers, 7 vessels, 75,000 litres of SEFFF foam, 24 triple IR optical flame detectors, 1,500 meters of heat detection cable, and over 4,000 meters of fire-resistant cabling.
With this advanced fire protection system in place, the mine is now able to effectively safeguard its SX plants, ensuring operational continuity and environmental safety.

Flammable Gas Detection Systems in the Mining Sector!

Flammable gas detection plays a critical role in safeguarding mining operations, where combustible gases pose significant risks. Early detection of these gases helps prevent fires and explosions, which can lead to devastating consequences, including loss of life, equipment damage, and operational downtime. This article explores the role of gas detection in mining and the technologies that make it effective.

Flammable Gas Detection and Fire Mitigation
Underground mining operations are particularly vulnerable to the buildup of flammable gases such as methane, carbon monoxide, and hydrogen sulfide. Methane, often released during the extraction of minerals, is especially hazardous when mixed with air in confined spaces. A single spark can ignite these gases, causing catastrophic explosions.
Flammable gas detection systems offer a proactive safety solution by continuously monitoring gas concentrations. If dangerous levels are detected, real-time alerts allow immediate action, such as increasing ventilation, shutting down equipment, or evacuating personnel. These systems can also be integrated with fire suppression technologies, triggering alarms, adjusting ventilation, or activating fire suppression efforts automatically.

Gas Detectors Technology
Gas detectors typically operate using one of three detection technologies, each suited for different gases and conditions.
• Catalytic Bead Sensors: Ideal for detecting methane and hydrocarbons, these sensors work by oxidizing gas molecules on a catalytic bead, generating heat that changes the bead’s electrical resistance. This change is then translated into a gas concentration reading.
• Infrared (IR) Sensors: IR sensors detect gases like methane by measuring the absorption of infrared light as gas molecules pass through the sensor. These sensors are effective in areas with low oxygen or high dust, where catalytic sensors may struggle.
• Electrochemical Sensors: Used primarily for toxic gases like carbon monoxide and hydrogen sulfide, these sensors create a chemical reaction that produces an electric current, directly correlating with the gas concentration.
Each of these sensors operates continuously, providing real-time alerts to ensure immediate action when hazardous gas levels are detected.

Integration with Safety Systems
Gas detection systems are often integrated with other fire mitigation strategies in mining, such as ventilation controls. Ventilation is essential in dispersing gases and maintaining safe working conditions. When gas levels rise, detectors can trigger enhanced ventilation or even shut down machinery automatically.
In highly automated mining environments, gas detection can be linked to control systems that activate fire suppression or adjust airflow without human intervention. This automation ensures faster response times, reducing the likelihood of accidents.

FS Group’s Project in Africa
A recent FS Group project in Africa involved installing hydrocarbon gas detectors in the HVAC system of switchgear rooms to detect flammable gases drawn into fresh air intakes. The detectors were integrated with the fire detection system, automatically triggering alarms and ventilation adjustments when gases are detected. Additionally, hydrogen gas detectors were installed in battery rooms to prevent explosions from hydrogen buildup.

Conclusion
Flammable gas detection is an essential component of fire mitigation in mining. By providing early warnings and real-time monitoring, gas detection systems help prevent potentially devastating fires and explosions. When combined with ventilation and fire suppression, gas detection becomes a cornerstone of mine safety, protecting both lives and equipment.
